Cheers all! Yep took it home and fixed all those problems in about an hour. Silly adjustments. Although one of them keeps on coming back - I'm getting condensation on the inside of one of the lights, bung a bag of silica gel in but it doesn't seem to be working yet. Saying that, the bag was sitting in the shed for the past few years!

Any ideas?

Nice work on getting it all welded up, i know mine needs doing but i'm forever putting it off, knowing full well it'll be festering and getting worse

How has eveyone else popped open the lights to paint the inners?
Do that then reseal them with some silicon or similar?

Take the headlamp off, spring open the metal spring clips around the edge that hold the glass on (take care to release the plastic edge of the clip first or you may chip the glass edge). Carefully prize the glass from the plastic case with fingers. The rubber seal should work OK when re-fitted. I've recently taken several sets apart with no problem but not actually put them together again. I'm assuming they will seal back up fine. I once took my MK 1 headlamps apart to clean them and as far as I can remember (although it was over 10 years ago!) they are a similar design and went back together and sealed fine.

I wonder if speedy88's light seals are failing, letting in water? or has the access cap over the bulbs at the back of the light been cross-threaded/left off/not sealing?

Very possible, I have a chip in the glass which is at the bottom (because I didn't undo the clips plastic side first!!!) but I can't see why that would cause condensation. Being cheap to the max, I'll find some sealant and see if that works.

Aww fudge it, some bearings are screaming at me at the front of the engine. The last time this happened luckily I was at Adam's and he quickly made me shut the engine off. 5 minutes later the timing belt tensioner was out and it seized solid within 10 minutes. I'm hoping that it's the same tensioner again because I can replace that without taking the belt off. If it's the other one it's a much longer and complicated story. I hate messing with timing belts

ive took my blue volvos lights apart to paint them and they went back together fine with no condensation the rubber seal does a good job

I treated myself.
